1. Bent, dented or distorted uprights and frames

Pay particular attention to damage at low level, where impacts are more likely, and to any frame that no longer appears straight or plumb. Do not attempt to straighten or heat damaged components on site. The affected area should be unloaded if it is safe to do so, protected from further impact and referred for a professional assessment.

2. Damaged, bent or displaced beams

Horizontal beams should sit securely in their connectors and remain level. Warning signs include visible bending, dents, splits, excessive deflection, damaged end connectors or beams that have moved from their intended position. A beam may also have been knocked partially out of its connector after an impact.

Changes in beam position or shape can reduce the support available to pallets and may alter the safe working load of the bay. Do not increase or redistribute loads to compensate for a damaged beam. 3. Missing or ineffective safety pins

Safety pins, locking devices and other beam-retention components help prevent a beam from being accidentally dislodged. Check that each required pin is present, correctly fitted and visibly engaged with the beam connector and upright. A pin that is bent, loose, damaged or incompatible with the system should be treated as a defect.

Missing safety pins should not be replaced with unsuitable items such as loose wire, improvised fasteners or components from an unapproved system. The correct replacement should be fitted in accordance with the manufacturer’s requirements, and the surrounding components should be checked for impact damage.

4. Leaning, loose or unstable components

A warehouse racking system should remain securely fixed, aligned and stable during normal use. Leaning frames, loose anchors, movement at joints, damaged floor fixings or gaps between components and the floor may indicate impact, settlement or deterioration. A change in alignment can also suggest that the structure has been overloaded or that bracing has been compromised.

Do not rely on visual alignment alone where instability is suspected. Restrict access to the affected area and arrange an assessment that considers the complete bay, including frames, bracing, anchors, beams and connected sections.

5. Corrosion, flaking coatings or metal deterioration

Rust, bubbling paint, flaking protective coatings and pitting can indicate corrosion. It is more likely in areas exposed to moisture, cleaning chemicals, condensation or damaged finishes. Corrosion may initially be superficial, but advanced deterioration can reduce the thickness and strength of a component.

Do not simply paint over corrosion without establishing its extent. The condition should be examined to determine whether cleaning, protective treatment, repair or component replacement is appropriate. Leaks, poor drainage and recurring condensation should also be addressed so that the underlying cause is not left unresolved.

6. Cracked welds, split components or damaged bracing

Inspect welds, braces, connectors and other joined areas for cracks, separation, tearing or signs that a component has fractured. Bracing is essential to the stability and alignment of many warehouse racking frames, so a missing, bent or disconnected brace should not be overlooked.

Cracks can be difficult to identify where surfaces are dirty, painted or poorly lit. Cleaning should be carried out safely and without disguising the defect. Any suspected structural crack or failed brace requires prompt attention from a competent person and may require the affected section to be taken out of service.

7. Overloaded, damaged or poorly positioned pallets

Problems are not always limited to the steelwork. Pallets that exceed the stated load, overhang the beams, are damaged, unstable or placed unevenly can impose unexpected forces on the system. Loads should be within the documented safe working limits, distributed as intended and suitable for the pallet and beam arrangement.

Check for broken boards, leaning loads, crushed packaging, unstable stacking and goods that project into access aisles or beyond the edge of the support. A pallet that has been dropped or impacted should be treated cautiously, even if the warehouse racking appears undamaged, because hidden deformation may not be immediately visible.

Other changes that should be reported

  • Components, guards or barriers that have been removed, altered or replaced without approval.
  • Missing or unclear load notices, identification labels or safe working load information.

  6. Reinspect before returning the area to service. The defect, repair and any change to the safe working load should be documented, communicated and reflected in the warehouse’s inspection records.
