It should identify hazards, confirm compliance with relevant guidance and provide clear actions to keep the warehouse safe and efficient.

A warehouse racking safety audit is a structured review of the system’s condition, design, installation, loading, protection and use. It also considers housekeeping, inspection records, staff practices and outstanding repairs. The purpose is to identify hazards, assess whether controls are working and provide clear, prioritised actions that help keep the warehouse safe, compliant and operationally efficient.

A competent audit should assess more than visible damage. It should combine a physical examination with a review of supporting documents and working practices. The key components are:

1. Scope, system identification and documentation

The auditor should establish which areas, aisles and warehouse racking systems are included in the assessment. This includes identifying the type and layout of the installation, any areas that have been altered, and whether different systems or loading arrangements are in use.

Relevant information should be reviewed where available, including layout drawings, design specifications, load notices, installation records, previous inspection reports, repair records and details of any changes. These documents help confirm what the system was designed to support and whether its current configuration remains appropriate.

Missing or outdated information is itself an important finding. Without accurate records, it may be difficult to verify load capacities, component specifications or whether an alteration has been properly assessed.

2. Condition of structural components

The physical inspection should examine the main structural components for damage, deterioration, looseness or unauthorised modification. Depending on the system, this may include frames, uprights, bracing, beams, connectors, baseplates, floor fixings and protective components.

The auditor should look for issues such as bent or twisted members, cracked welds, distorted connectors, missing components, corrosion, impact marks, damaged fixings and signs that the structure has moved from its intended position. Damage should be assessed according to its location, severity and potential effect on stability, rather than being dismissed because the system is still in use.

Particular attention is needed at aisle ends, corners, transfer areas and locations where vehicles or handling equipment operate. These are common impact points and may require stronger protection or changes to traffic management.

3. Installation, stability and configuration

An audit should confirm that the warehouse racking has been installed and arranged in a way that supports its intended use. This includes checking alignment, verticality, bay spacing, anchorage, bracing and the condition of the supporting floor.

The auditor should also consider whether the installed arrangement matches the approved design or documented layout. Unauthorised changes can include moving beams, removing bracing, changing bay dimensions, adding components from another system or altering aisle widths. Even apparently minor changes can affect load capacity and stability.

Any extensions, relocations or alterations should have been reviewed by a suitably competent person and supported by appropriate design information. A safety audit should identify where that evidence is absent and recommend a suitable technical review before the altered area is used.

4. Load capacity and storage practices

The condition and suitability of pallets should also be considered because a failed pallet can destabilise stored goods or transfer unexpected forces to the structure.

Where load information is unclear, the affected area should not simply be assumed to be safe. It may need to be taken out of service until capacities are confirmed by the manufacturer, designer or another suitably competent person.

5. Protection against impact and falling goods

Protective measures should be assessed in relation to the risks created by site traffic and handling activities. The review may include upright guards, end-of-aisle protection, barriers, collision protection and measures intended to prevent items falling into working areas.

Protection should be securely fitted, positioned to provide meaningful coverage and maintained in a serviceable condition. Damaged protection can give a false sense of security if it no longer absorbs or deflects impacts effectively.

The audit should also consider whether the arrangement creates risks for people working or walking near the warehouse racking. Items should be stored securely, with suitable controls for loose goods, unstable loads and objects that could fall during handling.

6. Use, housekeeping and site controls

Safe equipment can still present a risk if it is used incorrectly. The audit should observe, where appropriate, how loads are placed and removed, whether operators follow site rules, and whether handling equipment is being used in a way that could cause repeated contact or overloading.

Housekeeping checks should cover clear aisles, unobstructed emergency routes, suitable lighting, clean floors and the removal of damaged pallets or loose materials. Spills, debris and poorly positioned stock can increase the likelihood of collisions, trips and unstable loads.

Traffic management should also be reviewed. This may include separation of pedestrians and vehicles, marked routes, speed controls, visibility at junctions, reversing arrangements and local rules for loading and unloading. The audit should identify whether site controls reflect the actual way the warehouse operates, rather than relying only on written procedures.

7. Inspection arrangements, training and corrective action

The final component is the management system that keeps problems from being overlooked. The audit should review the frequency and quality of routine checks, recorded inspections, reported damage, quarantine arrangements and the process for authorising repairs and returning an area to service.

People who use or supervise the warehouse racking should know how to recognise damage, report concerns and prevent unsafe use. Training should be suitable for the person’s role and should cover load limits, safe loading practices, site rules and the action to take when damage is found.

Findings should be recorded clearly, with the affected location, description of the defect, risk classification and recommended action. Where there is an immediate risk, the area or affected component may need to be unloaded, isolated or taken out of service without delay. Lower-risk findings should still be assigned to a responsible person with a suitable completion timescale.

A useful audit report does not stop at listing defects. It should distinguish between immediate controls, repairs, further investigation and longer-term improvements. Follow-up is essential: completed actions should be checked, repairs should be verified, and records should be updated so that the audit leads to measurable risk reduction.

What should happen after the audit?

Audit findings should be reviewed with the responsible warehouse manager or health and safety team. Damaged components should be assessed by a competent person, and repairs or replacements should be completed using suitable parts and methods. Components should not be straightened, welded or modified informally unless the work has been approved by an appropriately qualified specialist.

The audit should also be used to improve ongoing controls. This may include updating load notices, revising site rules, improving impact protection, refreshing operator training or arranging more focused inspections in areas with repeated damage. Regular inspection arrangements remain important because an audit is a review of controls at a particular point in time; it does not remove the need for continuing checks and prompt reporting.

For reliable results, the assessment should be carried out by an experienced, suitably competent inspector who understands warehouse racking design, loading, installation and operational risks. A clear report, practical recommendations and properly managed follow-up are as important as identifying the original defect.

Each defect should be recorded with its exact location, condition and risk, so the responsible person can decide whether the area needs immediate isolation, repair, further assessment or monitoring.

Repairs must use suitable components and approved methods; damaged members should not be straightened, welded or altered informally.
