Impact damage and deformed components

Forklift and pallet-handling equipment can strike uprights, bracing, beams, guards and other structural parts. Damage may appear as dents, bends, splits, twists, buckled sections, damaged paintwork or components that are no longer aligned. Even apparently minor deformation can reduce the capacity of a component, particularly where the damage affects an upright or connection.

Inspectors look for damage at ground level, around aisle ends and at locations where vehicles manoeuvre. Damage at higher levels may also occur when loads are placed inaccurately or pallets are pushed into the structure. Affected areas should be assessed by a competent person rather than repaired, straightened or repainted without authorisation.

Displaced, missing or incorrectly fitted components

Inspections may find beams that have moved from their intended position, missing beam locks, loose connections, displaced bracing or components that have not been seated correctly. A beam can look secure while its locking arrangement is incomplete, damaged or obstructed. Missing structural parts can alter how loads are transferred through the system.

Loose anchors, fixings and floor connections

Overloading and incorrect load placement

Overloading can occur when stored goods exceed the stated capacity of a level, bay or upright, or when the load is not distributed as intended. Inspectors may also identify concentrated loads, unsupported pallets, loads projecting into aisles and goods stored beyond the safe position on a beam.

Load capacity information should be available, legible and consistent with the installed configuration. The actual goods, pallet type, load dimensions and storage positions should be considered together. A change in beam levels or pallet arrangements can affect capacity even where the original structure has not been damaged.

Load notices provide essential information about the safe use of the system. An inspection can identify notices that are missing, illegible, incorrectly positioned or inconsistent with the current layout. This creates a risk that operators will rely on outdated information when placing goods.

Notices should reflect the approved configuration and should be replaced when damaged or when the storage arrangement changes. Staff should also know how to interpret the information and what to do if the installed arrangement does not match the notice.

Inadequate protection from handling equipment

Upright guards, end-of-aisle protection and other protective measures may be missing, poorly positioned, damaged or unsuitable for the vehicles operating nearby. Protection that has been struck can itself become a hazard if it is loose or no longer covers the vulnerable area.

The inspection should consider vehicle routes, turning areas, pedestrian access and locations where collisions are most likely. Protection is not a substitute for safe vehicle operation, so recurring impact marks should prompt a review of traffic management, operator practice and storage layout.

Instability, misalignment and leaning

Visible leaning, out-of-plumb uprights, uneven frames, displaced baseplates and gaps at connections may indicate movement or inadequate support. Instability can also result from an unsuitable floor, damaged anchors, missing bracing or changes that have altered the original structural arrangement.

These findings require careful assessment because the apparent cause may not be the only underlying problem. The affected area may need to be isolated and unloaded until a competent person confirms the appropriate corrective action.

Unauthorised alterations and changes to the layout

Warehouse operations often change over time. Inspections may reveal additional beams, altered beam levels, removed bracing, relocated frames, new loading equipment or a different aisle arrangement that has not been reviewed or recorded. Such changes can invalidate the original design assumptions.

Any proposed alteration should be assessed before work takes place. The revised arrangement should be documented, load information updated where necessary and relevant staff informed. Components should not be cut, drilled, welded or modified on site unless this has been specifically authorised by the appropriate technical authority.

Damaged pallets and unsuitable loads

The condition of the stored goods and pallets is part of safe warehouse racking use. Inspectors may find broken boards, missing supports, unstable loads, excessive overhang, poor wrapping or pallets that are not suitable for the support arrangement. These conditions can lead to falling goods or uneven loading, even when the structure itself appears sound.

Damaged pallets should be removed from use and loads should be repacked or relocated where necessary. Storage procedures should define acceptable pallet condition, load dimensions and the steps operators must take when a load cannot be stored safely.

Corrosion, wear and deterioration

Moisture, chemicals, damaged protective coatings and general wear can cause corrosion or material deterioration. Inspectors check for rust, flaking surfaces, weakened sections and deterioration around joints, baseplates and areas exposed to water or cleaning processes.

Surface corrosion should not be dismissed without considering its depth and location. The appropriate response may range from monitoring and treatment to component replacement, depending on the condition. The cause of deterioration should also be addressed to prevent it recurring.

Housekeeping and obstructions

Obstructed aisles, goods stored outside designated locations, debris around baseplates and poorly controlled waste can increase the likelihood of impact and make damage harder to identify. Blocked access can also interfere with emergency arrangements and routine checks.

Good housekeeping should leave access routes clear, keep goods within their allocated positions and allow structural components to be examined. Recurring housekeeping issues should be addressed through supervision, training and clear storage procedures rather than treated as isolated defects.

How issues should be managed after an inspection

Findings should be recorded with the location, affected component, description of the defect, photographs where useful and the recommended action. The risk classification should reflect the seriousness of the issue and whether the affected area can remain in use safely.

  • Serious or immediate hazards: the affected area should be taken out of use, unloaded or isolated without delay, with urgent remedial action arranged.
  • Significant defects: the issue should be addressed within the specified timescale, with interim controls applied where required.
  • Lower-risk observations: the issue should still be monitored, assigned to a responsible person and included in planned maintenance or corrective work.

Repairs should be completed by suitably competent operatives using compatible replacement components and approved methods. Once work is finished, the corrective action should be verified and the inspection records updated. A follow-up check may be necessary where structural damage, overloading or unauthorised alterations have been identified.

Regular internal checks, prompt reporting of collisions and clear operator training help prevent common defects from becoming more serious. A thorough warehouse racking inspection provides an independent assessment of the installed system, but safe operation also depends on maintaining the approved configuration and acting on every reported issue.
