Bent or twisted upright frames

Upright frames transfer the weight of the stored loads to the floor and are among the most safety-critical parts of a warehouse racking system. They can be bent, dented, twisted or displaced following an impact. Damage may occur near the base, at a bracing connection or higher up the frame, depending on the point of contact.

  • Common signs include visible distortion, buckling, dents, split paintwork or a frame that is no longer vertical.
  • Damaged bracing can reduce the frame’s ability to resist sideways movement.
  • A frame may remain standing while its structural capacity has already been compromised.

Do not straighten a damaged upright on site or continue loading it while waiting for a repair decision. The affected bay should be isolated in accordance with the inspection findings, with loads removed only where this can be done safely.

Damaged or deformed beams

Horizontal beams support pallets and connect the upright frames. They can be bent upwards, downwards or sideways when struck by handling equipment, or when loads are placed incorrectly. Beam end connectors may also be distorted or pulled away from the upright.

Warning signs include a visible bow, damaged connector, open safety locking device, cracked weld, damaged beam coating or a beam that has become detached from its intended position. A beam that has been overloaded may show permanent deformation even without an impact. It should not be pushed back into position or reused without a competent assessment.

Loose, missing or displaced components

Warehouse racking systems depend on correctly fitted components to maintain their designed configuration. Damage or loss of locking pins, safety clips, bracing members, baseplates, anchors, shims and other fittings can affect the stability of the installation.

  • A missing beam safety lock can allow a beam to lift or become displaced.
  • Loose floor anchors can reduce the connection between the frame and the floor.
  • Missing bracing or damaged connectors can alter how loads are transferred through the structure.
  • Incorrect replacement parts may not provide the required fit or strength.

Components should be replaced with parts that are suitable for the specific system. Improvised fasteners, welding or modifications can change the system’s design assumptions and should not be used as a substitute for an approved repair.

Impact damage from handling equipment

Impact damage is one of the most frequent causes of defects in warehouse racking. Forklifts, reach trucks, pallet trucks and other equipment can strike uprights, beams, guards or end frames while manoeuvring, placing or retrieving loads. Repeated low-level contact can be particularly difficult to identify because the damage may build up over time.

Impact can cause dents, deflection, scraped coatings, loosened fixings and hidden distortion. It may also damage floor slabs around anchors or move a frame out of alignment. A protection device may reduce the force reaching the frame, but it still needs to be checked after an impact and must not be treated as proof that the structure is undamaged.

Corrosion and deterioration

Corrosion can affect steel surfaces, welds, baseplates, anchors and other exposed components. It is more likely where there is persistent moisture, condensation, leaking equipment, cleaning chemicals or damage to the protective coating. Corrosion reduces the effective section of the steel and may weaken connections over time.

Look for rust staining, bubbling or flaking paint, pitting, perforation and corrosion around floor fixings. Surface rust should not simply be painted over before its extent has been assessed. The cause of moisture or chemical exposure should also be addressed to prevent the defect returning.

Damage caused by poor loading or unsuitable pallets

Not all damage comes from direct impact. Loads that exceed the stated capacity, are concentrated unevenly or project beyond the intended storage position can place additional stress on beams and frames. Broken, damaged or unsuitable pallets may fail, shift or place force on components that were not designed to support it.

Loads should be within the stated capacity of the bay and positioned according to the system’s design. Pallets should be suitable for the beam arrangement, in sound condition and stable when handled. Any change to load size, pallet type or storage method should be reviewed before the warehouse racking is used in a different way.

Distortion, misalignment and instability

A warehouse racking installation can become misaligned after an impact, movement of floor fixings, settlement or unauthorised alteration. Frames that are no longer vertical, beams at inconsistent heights or bays that have shifted from their original position may indicate a structural issue.

Misalignment should be investigated rather than corrected by forcing components back into place. The condition of the floor, anchors, frames, bracing and connections should be considered together, as correcting one visible issue may not resolve the underlying cause.

What to do when damage is found

  1. Stop using the affected area if there is any risk of collapse, falling components or unstable loads.
  2. Prevent further access and make the location clear to warehouse staff.
  3. Report the defect to the person responsible for warehouse racking safety and record what was found.
  4. Arrange an assessment by a competent person who can determine whether the damage is safe to monitor, requires immediate unloading or needs repair or replacement.
  5. Use a documented repair process and verify the completed work before returning the area to service.

Routine inspections help identify damage before it becomes more serious. Staff should also be encouraged to report impacts and unusual movement immediately, rather than waiting for a scheduled inspection. Prompt reporting, suitable protection, correct loading practices and properly specified repairs all help preserve the safety and performance of warehouse racking systems.
