How often should warehouse racking be inspected for repairs?

Factors to consider include the type and condition of the warehouse racking, traffic levels, forklift movements, loading patterns, the competence of operators, the age of the installation and its exposure to corrosion or other environmental conditions.

Routine checks and formal inspections serve different purposes. Operators should carry out visual checks during normal warehouse activities and report defects promptly. These checks can identify obvious problems such as bent uprights, displaced beams, missing locking pins, damaged guards, loose fixings, impact marks, overloaded bays or unstable pallets. They are not a substitute for a competent person’s detailed inspection.

A formal expert inspection should assess the complete installation, including:

  • uprights, frames, beams and bracing for bending, distortion, cracks or other damage;
  • beam connectors, locking devices, baseplates, anchors and fixings;
  • load protection, end protection and other protective equipment;
  • signage and load notices, including whether the stated capacities remain suitable;
  • pallet condition, positioning and compatibility with the warehouse racking;
  • clearances, aisle arrangements and evidence of contact from handling equipment;
  • corrosion, deterioration, unauthorised modifications and damage to surrounding surfaces that could affect stability.

Where a defect is found, it should be recorded, assessed and given an appropriate priority. A system with serious damage or an immediate stability risk should be taken out of service, clearly identified and isolated until suitable repairs have been completed. Stock may need to be unloaded safely, and the affected bay should not be returned to use simply because the damage appears minor.

Lower-risk defects should still be controlled within a defined timescale. For example, a damaged guard, missing locking component or distorted frame may worsen through continued use, even when the warehouse racking initially appears stable. Repairs should use compatible parts and follow the original design requirements. Improvised straightening, drilling, welding or mixing unsuitable components can alter the system’s strength and may create further safety risks.

Arrange an additional inspection whenever any of the following occurs:

  • a forklift, pallet truck or other vehicle strikes the warehouse racking;
  • there is evidence of overloading, fallen stock or a pallet being placed incorrectly;
  • beams, frames, bracing, guards, anchors or locking devices are moved, altered or replaced;
  • the installation is dismantled, relocated, extended or reconfigured;
  • corrosion, water damage, fire damage or another environmental issue is identified;
  • a member of staff reports movement, unusual noise, instability or visible distortion;
  • the use of the warehouse racking changes, including different pallets, loads or handling equipment.

Inspection records should show the date, areas examined, person carrying out the inspection, defects identified, risk priority, actions required and the date of completion. Keep repair records, photographs and details of replacement parts with the inspection documentation where appropriate. This creates a clear history of the warehouse racking and helps confirm that reported defects have been properly closed out.

Inspection frequency should also be reviewed after an incident or recurring damage. Repeated impact in the same aisle may indicate that pedestrian routes, vehicle controls, bay protection, load placement or operator training need attention. Repairing the damaged component is important, but addressing the cause helps prevent the same fault from returning.

For most workplaces, a practical programme combines routine operator checks, recorded inspections at intervals set by the risk assessment and an expert inspection at least annually. High-traffic or higher-risk operations may require a shorter interval.
