Use the system within its design limits

Selective pallet racking must be designed for the loads, pallet dimensions, lifting equipment and warehouse conditions in which it will operate. The safe working load should be confirmed from the design documentation and shown on a durable, clearly visible load notice. This information should identify relevant limits such as permissible pallet loads, bay capacities and any restrictions on beam levels or layout.

Do not change beam positions, add levels, remove components or alter the arrangement without checking that the revised configuration remains suitable. Changes can affect the capacity and stability of the complete structure. Any proposed alteration should be assessed and approved by a suitably competent person before the system is put back into use.

Check installation and structural stability

Frames, beams, bracing, locking pins, baseplates and floor fixings should be installed in accordance with the approved design and manufacturer’s instructions. Uprights should be plumb, components should be correctly engaged and locking devices should be present and secure. The supporting floor must be suitable for the imposed loads, including the effects of loaded handling equipment and any localised loading at baseplates.

Protection should not obstruct access, interfere with pallets or conceal damage. Repairs and replacement components should be compatible with the original system; improvised repairs, welding or straightening damaged structural members can compromise performance.

Inspect for damage regularly

Damage should be identified at an early stage because an apparently minor bend or dislodged component can reduce the capacity of a bay. Operators should carry out routine visual checks during normal warehouse activity and report defects immediately. A more detailed inspection should be completed at planned intervals by a technically competent person who understands pallet storage systems and the risks associated with their use.

Checks should include:

  • Impact damage, bending, twisting or distortion to uprights, beams, bracing and protection.
  • Missing or displaced beam locking pins and loose or damaged connections.
  • Damaged, overloaded or unstable pallets.
  • Signs of movement, settlement or damage around baseplates and floor fixings.
  • Loads projecting into aisles, leaning, overhanging or placed unevenly.
  • Obstructions, poor visibility, inadequate lighting and damaged floors.
  • Changes to the layout or operating conditions that were not included in the original design.

Inspection findings should be recorded, assigned to a responsible person and followed through to completion. If serious damage presents an immediate danger, the affected bay should be unloaded and isolated until it has been assessed and made safe. Damaged components should not be returned to service simply because they appear serviceable after being moved.

Control loading and unloading practices

Loads should be stable, evenly distributed and suitable for the pallet type and beam arrangement. Pallets must be in good condition, correctly positioned and fully supported by the beams or specified support components. They should not be placed with excessive gaps, unsupported edges or an uneven weight distribution. Loads that are unstable, damaged or difficult to handle should be removed from storage or secured using an appropriate method.

Operators should approach bays carefully, place pallets without striking the frame and withdraw forks without dragging or lifting adjacent loads. The working aisle must provide sufficient clearance for the lifting equipment in use. Loads should not be pushed into position, dropped onto beams or stored where they could fall into an access route.

Separate people and handling equipment

Warehouse traffic arrangements should reduce the likelihood of collisions between lift trucks, pedestrians and the storage structure. Marked routes, suitable pedestrian walkways, crossing controls, speed management, adequate visibility and appropriate barriers may all be needed, depending on the layout and risk assessment.

Drivers should be trained and authorised for the equipment they use. They should understand the clearance available, the position of upright protection, the effect of a raised or poorly distributed load and the consequences of striking a frame. Reversing, turning and loading at aisle ends require particular care. Any collision should be reported and the affected structure inspected before continued use.

Maintain clear aisles and good housekeeping

Aisles, escape routes, fire access points and areas around the structure should remain clear. Packaging, pallets, waste materials and spillages can create trip hazards, obstruct emergency access and increase the chance of handling equipment impacts. Damaged pallets or loose goods should not be left beneath or beside occupied bays where they could be struck or become a falling-object hazard.

Lighting should allow operators and inspectors to see load notices, pallet positions, damage and obstructions. The warehouse layout should also account for fire precautions, emergency routes and any requirements associated with fire protection or building controls. Storage arrangements must not block sprinklers, fire doors or other safety equipment.

Train and supervise the people using the system

Everyone who loads, unloads, inspects or works near the selective pallet racking should understand the relevant hazards and site rules. Training should cover load limits, correct pallet placement, traffic controls, damage reporting, exclusion procedures and what to do when a load or component is unsafe. New or inexperienced operators should receive suitable instruction and supervision before working independently.

Training should be refreshed when the system, equipment, layout or working method changes, or when inspections and incidents identify a recurring problem. Clear reporting arrangements are important: staff should know who to contact, how to identify an affected bay and when the area must be isolated.

Manage repairs and modifications properly

Repairs should be planned from the inspection findings and completed by people with the necessary competence. The repair method should reflect the type and extent of damage and should use appropriate components. Until work is completed, the affected area may need to be unloaded, cordoned off or subject to reduced use based on a competent assessment.

Keep records of inspections, damage reports, repairs, modifications, training and load information. These records help demonstrate that safety controls are being managed and provide useful evidence when reviewing repeated damage, changing storage needs or investigating an incident.

Review the system when circumstances change

A safety review is needed when pallet weights or dimensions change, new handling equipment is introduced, the building or floor is altered, storage levels are reconfigured or traffic patterns are revised. Seasonal stock changes and higher throughput can also introduce risks that were not present in the original operating arrangement.

In practice, the safest approach is preventative: keep the approved configuration, display accurate load information, inspect routinely, remove unsafe loads or damaged components from use, and deal with reported defects without delay.
