What are the key elements to check during a pallet racking inspection?
A pallet racking inspection should check for damage to frames, beams, braces, connectors and guards, along with stability, anchorage, load capacity labels, beam deflection, clearances and signs of overloading or impact. The inspection should also confirm that safety components are fitted correctly, aisles and access points remain clear, and any defects are recorded, risk-assessed and repaired promptly.
A pallet racking inspection checks the condition, stability, configuration and safe use of the complete storage system. The inspection should identify damage to structural components, confirm that the installation remains correctly anchored and aligned, verify load capacity information, and record any defects that could affect people, stock or warehouse operations.
Structural condition
The inspector should examine every accessible part of the structure for damage, distortion, corrosion, loose components and signs of unauthorised alteration. Particular attention is required around areas exposed to forklift impact, loading activity and repeated contact with pallets.
- Uprights and frames: Check for bends, dents, twists, splits, buckling, corrosion and damage to the upright profile.
- Horizontal and diagonal braces: Confirm that braces are straight, secure and free from impact damage or missing fixings.
- Beams: Look for bending, twisting, cracking, damaged welds, end-connector movement and dislodged safety pins. Beam deflection should be considered against the manufacturer’s permissible limits and the condition of the stored load.
- Beam-to-frame connectors: Check that connectors are fully engaged and that locking pins or other retention devices are correctly fitted.
- Baseplates and floor fixings: Confirm that baseplates sit correctly, anchors are present and secure, and the surrounding concrete has not deteriorated in a way that affects stability.
- Protective equipment: Inspect upright guards, end-of-aisle protection, column barriers and other impact protection for displacement, damage or ineffective fixing.
Stability, alignment and anchorage
A safe installation must remain stable and within its designed configuration. The inspection should consider whether frames are plumb, rows are correctly aligned and the structure remains securely fixed to the floor. Any movement, leaning, uneven loading, damaged anchors or evidence of settlement should be investigated rather than treated as a minor cosmetic issue.
The inspector should also check for changes to the original layout, including altered beam levels, removed braces, additional components or different pallet positions. Components must be compatible with the system and installed in accordance with the design and manufacturer’s instructions. An apparently secure component can still be unsuitable if it has been added or repositioned without confirming the system’s capacity.
Load capacity and configuration
Load notices should be present, legible and appropriate for the installed arrangement. They should provide the information needed by warehouse staff, such as permissible bay and beam loads, pallet positions and any relevant configuration restrictions. The inspection should compare the notice with the actual frame height, beam lengths, beam levels and loading arrangement.
Where the configuration has changed, the stated capacity should not be assumed to remain valid. The installation may require a review by the designer, manufacturer or another suitably competent person. Loads must not exceed the stated limits, and heavier or differently sized pallets should not be placed in positions that were not designed for them.
Pallets, loads and storage practice
The inspection should assess how the system is being used, not just the steelwork itself. Check that pallets are suitable for the beam spacing and support arrangement, are in good condition and are placed centrally and securely. Broken boards, damaged runners, unstable packaging and loads that overhang into aisles can create a direct risk even where the structure is undamaged.
- Check that pallets are fully supported and correctly positioned.
- Look for leaning, collapsing or poorly wrapped loads.
- Identify overhanging stock, protruding goods and items liable to fall.
- Confirm that loads are not being stored above the permitted height or outside the intended load envelope.
- Check that operators are not placing loads against damaged frames, guards or other components.
Clearances and access
Clearances between loads, frames, beams, ceilings, sprinklers, lighting, doors and other equipment should be sufficient for the approved layout and operating method. Aisles, pedestrian routes, emergency exits, fire-fighting equipment and access points must remain clear. The inspection should identify stock or equipment that has reduced the designed clearance or created an obstruction.
Forklift operating areas should also be reviewed for recurring impact risks. This may include inadequate protection at aisle ends, poor visibility, damaged floor surfaces, unsuitable traffic routes or storage positions that encourage unsafe manoeuvring. Repeated damage should lead to a review of the control measures, not simply repeated replacement of the same component.
Safety components and housekeeping
Safety pins, locking devices, pallet supports, back protection, mesh panels, gates and other specified accessories should be fitted where required and kept in effective condition. Missing or displaced components can change how loads are supported and may indicate that the system has been altered or struck.
Housekeeping is also relevant. Oil, water, debris and damaged packaging can conceal defects, affect floor stability or create slip and trip hazards. The area should be sufficiently clear for a proper inspection, with obstructed or inaccessible sections identified for follow-up.
Damage assessment and corrective action
Each defect should be recorded with its location, description, likely cause and level of risk. Photographs, bay references and component details make it easier to identify the affected area and track the repair. A damaged component should not be straightened, welded, drilled or otherwise modified on site unless the repair has been approved by a suitably competent authority.
Where damage presents an immediate danger, the affected area should be isolated, unloaded or taken out of service in line with the site’s safety procedure. Defects that do not require immediate isolation should still be given a clear action, owner and completion date. Repairs should use suitable replacement components and be followed by a check that the installation has been restored to a safe, approved condition.
Inspection records and follow-up
A useful inspection report should identify the areas examined, the condition found, photographs or location references, the risk classification where applicable, recommended actions and confirmation of completion. Records should be retained so that recurring damage, poor loading practices and delayed repairs can be reviewed over time.
Routine user checks can help identify obvious damage between formal inspections, but they do not replace a systematic inspection by a technically competent person. The inspection frequency should reflect the risk, operating conditions, impact history and guidance for the specific installation. A thorough check of the key elements above helps maintain safe use, supports compliance with the manufacturer’s requirements and provides an evidence-based basis for repair or further assessment.
