Planning and risk assessment

Before installation starts, the work should be planned around the building, the storage requirements and the activities taking place nearby. A competent person should assess risks such as falling components, vehicle movements, suspended loads, work at height, damaged floors, overhead services, restricted access and interaction with other contractors.

The installation plan should normally define:

  • the approved layout, bay dimensions, working clearances and access routes;

Design verification and component checks

The proposed system must be checked against its intended use rather than treated as a standard layout. The design should account for pallet dimensions, unit loads, beam levels, lift-truck characteristics, aisle widths, building constraints, floor conditions and the possibility of accidental impact.

Before assembly, installers should confirm that the delivered components match the approved specification. Uprights, beams, bracing, safety locks, baseplates, anchors and protective equipment should be checked for correct type, quantity and condition. Bent, distorted or visibly damaged components should not be installed unless they have been assessed and approved by the appropriate competent person.

Load notices should be based on the approved design and must clearly state the permitted configuration and working loads. A change in beam levels, pallet type, load weight or bay arrangement can affect capacity, so the system should not be altered informally.

Safe erection and anchoring

Installers should follow the manufacturer’s assembly instructions and the agreed method statement. Frames must be erected in the correct sequence, adequately braced and stabilised before additional sections are added. Beams should be fully engaged, with locking devices correctly fitted and visible where applicable.

Anchors and baseplates are critical to stability. The fixing method should be suitable for the floor construction and the design loads. Installers should use the specified anchor type, drilling method, embedment and tightening procedure, while avoiding services or unsuitable areas of the slab. Fixings should be inspected after installation, and any failed or incorrectly positioned anchor should be dealt with before the system is loaded.

Where the floor is uneven, damaged or unable to support the proposed loads, the issue should be referred for technical assessment. Packers or other adjustments should only be used where permitted by the design and installation instructions. Improvised alterations can reduce stability and invalidate the design assumptions.

Protection against impact and falling items

The completed installation should protect both people and stored goods from foreseeable hazards. Depending on the risk assessment, this may include upright guards, end-of-aisle protection, barriers, mesh panels, pallet supports, back stops or other suitable measures.

Protection should be positioned so that it does not obstruct safe access, reduce required clearances or create a new trip hazard. Pallets and loads must be placed securely, remain within the designed footprint and not project into traffic routes. Loads should be stable and suitable for the beam levels and handling equipment in use.

Vehicle routes and pedestrian routes should be clearly defined where lift trucks operate near the installation. The layout should provide adequate visibility and clearance, with suitable traffic controls based on the risks identified on that site.

Inspection during and after installation

Checks should take place throughout the work, not only at the end. The installation team should verify frame alignment, beam engagement, bracing, anchorage, protection and clearances as sections are completed. Any deviation from the approved layout should be recorded and resolved before handover.

A final inspection should confirm that:

  • the installation matches the approved drawing or specification;
  • all structural components and safety devices are correctly fitted;
  • anchors and baseplates are installed as specified;
  • aisles, access routes and operating clearances are unobstructed;
  • load notices are displayed in appropriate positions;
  • impact protection and other specified safeguards are installed;
  • there are no unacceptable damaged or modified components; and
  • outstanding defects have been corrected or formally controlled.

Photographs, inspection records, drawings, load information and component details should be retained as part of the handover documentation. Where the design requires specialist approval or verification, that approval should be obtained before the warehouse racking is put into service.

Handover and continuing control

The handover should explain the permitted use of the system, load restrictions, reporting arrangements and procedures for dealing with damage. Warehouse staff should understand that beams, frames, bracing and protective equipment must not be removed, relocated or modified without competent technical review.

After installation, the site should operate a documented inspection and maintenance regime. Staff should report visible damage promptly, affected areas should be assessed and unsafe sections should be unloaded or isolated where necessary. A more detailed inspection by a competent person should be arranged at suitable intervals and at least within the period required by the applicable guidance and manufacturer’s recommendations.
