Maintaining a pallet racking system requires a planned combination of inspections, correct loading, prompt repairs, good housekeeping and competent use. These controls identify damage before it affects stability, reduce avoidable wear and help preserve the system’s safe working performance throughout its service life.

Inspect the system regularly

Visual checks should form part of normal warehouse operations. Trained personnel should look for obvious damage to uprights, beams, bracing, baseplates, anchors, safety locks and protective equipment. Particular attention should be given to areas where forklift trucks operate, as impact damage can affect the structural integrity of the system even when it appears minor.

Look for:

  • Bent, twisted or dented uprights and beams

Replacing a damaged part with an incompatible component, drilling new holes or modifying the frame can change the system’s load-bearing characteristics and invalidate its design assumptions.

Where a component is damaged, remove or reduce the load as directed by the inspection findings and prevent further use until the required action has been completed. After repair, the affected area should be checked to confirm that the structure is secure and correctly reinstated.

Keep loads within the system’s design limits

Safe loading is central to long-term performance. Each bay should be used in accordance with its stated safe working load, beam configuration and design specification. Load notices must remain visible and accurate, particularly after any approved changes to beam levels, bays or operating conditions.

Good loading practice includes:

  • Distributing pallets evenly across the intended support points
  • Keeping loads stable, undamaged and suitable for the pallet location
  • Positioning pallets correctly without forcing them into beams or uprights
  • Maintaining required clearances from beams, ceilings, sprinklers, lighting and travel routes
  • Preventing concentrated loads or unsupported pallet overhangs
  • Never exceeding the specified bay, beam or pallet support capacity

Loads should also be reviewed if pallet dimensions, goods, handling equipment or storage patterns change. A system designed for one load type may not be suitable for a heavier, less stable or differently sized load without an engineering review.

Control forklift and handling equipment damage

Impact is one of the most common causes of pallet racking damage. Separate pedestrian and vehicle routes where practicable, maintain clear aisles and ensure operators have sufficient visibility when placing or retrieving pallets. Speed limits, suitable training and well-maintained handling equipment all help reduce contact with the structure.

Upright guards, end-of-aisle protection and other protective measures can reduce the consequences of accidental contact, but they do not make impacts acceptable or remove the need for inspections. Protectors should be checked for displacement and damage, and replaced when they no longer provide the intended protection.

Maintain a clean and suitable environment

Good housekeeping makes defects easier to identify and reduces the likelihood of impact. Keep aisles, access routes and emergency areas clear of pallets, packaging and spillages. Remove damaged pallets from use and prevent loose products from falling into or obstructing the storage positions.

Control moisture and corrosive substances where possible. Persistent damp, chemical exposure or damage to protective coatings can accelerate corrosion. Cleaning methods should be appropriate for the finish and material; harsh chemicals, abrasive tools and unauthorised coatings may conceal defects or cause further deterioration.

Manage alterations and changes properly

Do not alter the layout or components without approval from the system designer, manufacturer or another suitably competent specialist. Changing beam heights, adding or removing bays, fitting accessories, altering aisle widths or introducing different handling equipment can affect capacity and stability.

Before an alteration is made, confirm that the revised arrangement is suitable for the building, floor, loads, clearances and operational risks. Update the load notices, drawings, inspection information and staff instructions after any approved change.

Train everyone who uses the system

Warehouse operatives should understand the safe working load, correct pallet placement, reporting procedure and actions to take when damage is found. Supervisors should know how to control unsafe areas and ensure defects are not left unresolved. Refresher training is appropriate when equipment, layouts, loads or working methods change, or when inspections identify repeated problems.

Training should cover the difference between acceptable wear and reportable damage, the importance of keeping safety locks and protection in place, and the need to avoid climbing on the structure or using it for purposes outside its design.

Use a documented maintenance plan

A practical maintenance plan should define who completes routine checks, how concerns are reported, who arranges formal inspections and how repairs are prioritised. It should also include records of the system specification, safe working loads, inspections, incidents, repairs, modifications and training.

Regular preventative maintenance is more effective than waiting for a failure.
