  • Unstable loads, overhanging goods or storage that exceeds the system’s design limits.
  • Signs that the racking has been struck by handling equipment.
  • Changes to the layout, load configuration or operating conditions.
  • Missing, damaged or unclear safe working load notices.

Every check should be recorded, including the date, areas inspected, findings and actions taken. Records help demonstrate that the inspection regime is active and provide a useful history when recurring damage or deterioration needs to be investigated.

Formal specialist inspections

A technically competent racking inspector should complete a formal inspection at least every 12 months. This inspection is more detailed than a routine visual check and should assess the installation against relevant design information, manufacturer requirements, operational conditions and recognised guidance.

The inspector will usually consider the overall condition and configuration of the system, including structural members, connections, protection, load signs, anchorage, floor condition and evidence of impact or overloading. They should also review the site’s reporting arrangements and discuss any repeated damage or changes in use with the responsible person.

The inspection should produce a written report identifying defects, their level of risk and the recommended corrective action. Where a defect presents an immediate danger, the affected area should be isolated or unloaded without delay. Repairs should be completed using suitable components and by people with the necessary competence; damaged parts should not simply be straightened, welded or improvised unless an appropriate specialist has confirmed that this is acceptable.

When additional inspections are needed

The annual inspection and routine weekly checks should be supplemented whenever an event could have affected the safety of the installation. An additional inspection may be necessary after:

  • An impact involving a forklift truck, pallet truck or other handling equipment.
  • Discovery of damage during loading, unloading or routine checks.
  • A change to the rack layout, beam levels, load type or maximum loads.
  • Installation, removal or replacement of structural components.
  • Relocation of the system or changes to the warehouse floor or surrounding area.
  • An unusually heavy load, unstable load or suspected overloading.
  • A report of movement, instability, collapse or another near miss.
  • Any significant change in working practices, equipment or traffic routes.

Following an impact, the affected section should be assessed before it is returned to service. A quick visual check may be appropriate for minor, clearly understood incidents, but suspected structural damage should be referred to a competent specialist. Employees should know how to report damage and should never continue using a visibly unsafe bay while waiting for a scheduled inspection.

How the correct frequency is determined

Weekly and annual intervals provide a practical baseline, but some warehouses require more frequent checks. The risk assessment should consider the volume and type of traffic, the likelihood of impacts, the nature of the loads, operating hours, workforce competence, environmental conditions and the history of damage.

For example, a busy warehouse with frequent handling-equipment movements, high-level storage, narrow aisles or repeated impact damage may need checks more often than once a week. Sites with corrosive conditions, extreme temperatures or particularly demanding loading patterns may also need a more intensive inspection programme. Any increased frequency should be documented so that employees and contractors understand what is required.

What happens if an inspection is overdue?

An overdue inspection should be treated as a safety action, not as an administrative issue. The responsible person should review the risk, arrange the inspection promptly and consider whether affected areas need to be restricted until their condition has been confirmed. Existing routine check records, damage reports and repair information should be made available to the inspector.

Inspection alone does not make a storage system safe. The findings must be acted on, repairs must be verified and safe working practices must be maintained between inspections. Staff should receive suitable training on load limits, reporting damage, pedestrian and vehicle separation, and the correct use of the installation.
