How often should warehouse racking inspections be conducted?

Warehouse racking should receive a detailed inspection by a technically competent person at least every 12 months, with more frequent inspections where risk, damage, heavy use or changing conditions require it. Visual checks should also be carried out regularly by trained staff, with defects reported immediately and affected areas taken out of use until assessed.

Warehouse racking should be formally inspected by a technically competent person at intervals not exceeding 12 months. In addition, trained employees should carry out regular visual checks, normally at least weekly, or more frequently where the risk assessment, working conditions or level of activity requires it. Any damage or unsafe condition should be reported immediately, with the affected area taken out of use until it has been assessed and made safe.

The 12-month interval is a maximum, not a target that suits every warehouse. Inspection frequency should reflect how the storage system is used and the risks present. More frequent formal inspections may be appropriate where there is:

  • Frequent movement of forklifts, reach trucks or other mechanical handling equipment around the storage system
  • A history of impact damage, overloading or recurring defects
  • High stock turnover, intensive loading and unloading, or frequent changes to stored goods
  • Limited visibility, poor lighting, restricted access or difficult working conditions
  • Changes to the layout, beam levels, load configuration or operating procedures
  • Evidence of instability, corrosion, deterioration or unauthorised alterations
  • Recent installation, relocation, modification or repair work

Regular visual checks and formal inspections serve different purposes. A visual check is a brief, routine examination by a trained member of the warehouse team. It should identify obvious problems such as bent uprights, damaged beams, missing locking pins, displaced components, overloaded locations, leaning frames or stock that is unstable. These checks should be recorded in accordance with the site procedure, and concerns should be escalated without delay.

A formal inspection is more detailed. It is completed by a technically competent inspector who understands warehouse racking design, loading arrangements, damage assessment and the relevant safety requirements. The inspection should cover the structure, protection, connections, load notices, base plates, floor fixings, beam levels, bracing, pallets and the way the system is being used. The inspector should also consider whether the current configuration matches the design and whether previous defects have been corrected effectively.

Inspection intervals should be set through the warehouse risk assessment and documented in the site’s inspection schedule. The schedule should identify who performs routine checks, who carries out formal inspections, what areas are included, how defects are categorised and how corrective actions are closed. It should also explain when an immediate inspection is required, rather than waiting for the next planned visit.

An additional inspection should be arranged after a significant impact, even when no obvious damage is visible. A collision can distort a component, loosen a connection or reduce the system’s capacity without causing an immediate collapse. The affected section should be isolated where necessary, unloaded safely and assessed by a competent person before it is returned to service.

Inspections are also appropriate after changes to the storage arrangement. Increasing loads, changing pallet dimensions, altering beam positions or adding components can affect the design capacity and stability of the system. A load notice must remain accurate, and no change should be made unless it has been approved by a suitably competent person.

Inspection records should include the date, areas examined, findings, photographs where useful, risk classification, recommended action, responsible person and completion date. Retaining these records provides evidence that the inspection programme is being managed and allows recurring problems to be identified. Records should be available to those responsible for warehouse safety and reviewed when the risk assessment or operating arrangements change.

There is no safe substitute for acting on defects between scheduled inspections. Any person who notices damage should report it immediately. Affected locations should be clearly identified and prevented from further use until the risk has been controlled. Repairs, replacements and alterations should be completed using suitable components and by people with the necessary competence; damaged parts should not be straightened, welded or improvised unless the repair method has been properly specified and approved.

For most warehouses, a practical programme therefore includes routine visual checks, a documented formal inspection at least every 12 months, and additional inspections whenever conditions or incidents increase the risk. The correct interval should be confirmed through a site-specific assessment rather than applied as a universal rule.
