- Restricted visibility, narrow aisles or difficult manoeuvring conditions

- Recent installation, relocation, extension or alteration of the pallet racking
- Previous inspection findings, repeated damage or outstanding remedial work
- Any change to the warehouse layout, traffic routes or work activities
Inspection frequency should also be reviewed after an incident or when the way the storage system is used changes. A warehouse that begins storing heavier pallets, increases throughput or changes its handling equipment may have a different risk profile from the one assessed previously.
What routine visual checks should cover
Routine checks should be completed by people who understand the warehouse’s pallet racking, reporting process and escalation arrangements. They should look for bent or twisted uprights, damaged beams, loose or missing components, displaced pallets, damaged decking, missing locking pins, inadequate protection and signs that the system has moved out of alignment. Loads should also be checked for overhang, instability and placement outside the permitted configuration.
Staff should be instructed not to straighten, remove or modify damaged components themselves unless they are authorised and competent to do so. Any suspected structural defect should be reported promptly, with the affected location identified clearly so that it can be assessed and controlled.
What should happen after damage is found
The response depends on the severity of the defect. Serious damage may require the affected bay, level or area to be unloaded and isolated immediately. Less severe damage should still be recorded and managed within a defined timescale. Where a component is repaired or replaced, the work should be carried out using suitable parts and methods, followed by a check that the pallet racking is safe to return to service.
Do not rely on repainting, straightening or informal adjustment as evidence that a damaged component has been restored. Repairs should be based on a competent assessment and should account for the manufacturer’s design, the original specification and the loads carried by the system.
Why documented inspections matter
A formal inspection report should identify the areas inspected, the condition of relevant components, the defects found, their level of urgency and the corrective action required. It should also record the inspection date, the inspector’s details and any limitations that affected the assessment. Clear records help warehouse managers track recurring damage, confirm that remedial work has been completed and demonstrate that the inspection programme is being actively managed.
Inspection records should be retained with other safety documentation and made available to the people responsible for warehouse operations, maintenance and health and safety. Action points should be assigned to named individuals or departments, with completion checked rather than assumed.
