Carry out routine visual checks

Checks should cover upright frames, beams, connectors, bracing, guards, floor fixings, protection equipment, load notices and the condition of the surrounding area. Look for impact damage, bent or displaced components, missing locking devices, loose fixings, corrosion, overloading, uneven loading and signs that the system has been altered.

Depending on the severity and location of the defect, this may require unloading the affected bay, preventing access, installing a temporary exclusion zone or stopping use of the relevant section. Do not straighten, weld, drill, modify or remove components as an improvised repair. The system should only return to service after it has been assessed and any necessary repair or replacement has been completed by a competent person.

Control loads and loading practices

Load notices must remain visible, accurate and relevant to the installed configuration. Operators should know the permitted load limits, beam levels and any restrictions relating to pallet type, load dimensions or placement. Loads should be stable, undamaged and suitable for the storage position. They should be placed centrally and evenly, without projecting into aisles or resting against unapproved components.

Never exceed the stated safe working loads or assume that a similar-looking bay has the same capacity. Changes to beam levels, bay widths, components, floor conditions or handling equipment can affect the system’s design assumptions. Proposed alterations should be reviewed by a suitably competent person before implementation, with load notices updated where necessary.

Protect the storage system from impact

Good traffic management reduces the likelihood of repeated damage. Keep pedestrian and vehicle routes defined, maintain suitable clearance around warehouse racking and ensure aisles are free from pallets, packaging and other obstructions. Set appropriate speed controls, visibility measures and reversing arrangements for handling equipment. Where impact risk remains, use suitable frame and end-of-aisle protection that is compatible with the system and properly maintained.

Operators should be instructed to report impacts, including incidents that appear minor. A component can be distorted or its connection weakened without obvious immediate collapse. Following an impact, the affected area should be assessed rather than simply returned to use because it looks acceptable from a distance.

Keep the environment and housekeeping under control

Maintain clean, level and unobstructed floors around warehouse racking. Remove damaged pallets, loose packaging and spillages promptly. Investigate standing water, leaks, chemical exposure, excessive dust or other conditions that could contribute to corrosion, deterioration or unstable loads. Lighting should be sufficient for operators and inspectors to identify defects, labels and obstructions.

Housekeeping procedures should also cover waste storage, fire exits, emergency equipment and access routes. Stored goods must not obstruct escape routes or create a falling-object hazard. Any environmental issue that could affect the stability or condition of the storage system should be recorded and addressed through the site’s maintenance process.

Use competent repair and alteration procedures

Repairs should be based on the manufacturer’s approved method, the original design information or an assessment by a suitably competent specialist. Replacement parts should be compatible with the system; components from different systems should not be mixed without confirmation that they are suitable. After repair, check that fixings, locking devices, protection and load information are correctly reinstated.

Keep a record of the defect, risk assessment, repair decision, parts used, person or organisation completing the work and date of return to service. If a defect cannot be repaired promptly, retain the exclusion or reduced-use controls until a competent person confirms that the area is safe.

Train and supervise employees

All relevant employees should receive instruction appropriate to their duties. This normally includes safe loading and unloading, load limits, correct use of handling equipment, impact reporting, defect escalation, pedestrian awareness and the actions to take when warehouse racking is damaged. New starters, temporary workers and contractors should be briefed before working in the area, and refresher training should be provided when procedures, equipment or layouts change.

Training should be supported by supervision and practical checks. Employees should understand that they must not remove protection, climb on the structure, use unauthorised access equipment or make alterations themselves. Managers should monitor compliance and address unsafe practices promptly rather than relying only on the next formal inspection.

Maintain complete safety records

Keep routine checklists, formal inspection reports, damage notifications, photographs, repair certificates, training records, load information and alteration approvals together in an accessible system. Records should show what was checked, who completed it, what was found, what action was taken and whether the issue has been closed. Review the information periodically to identify repeated impacts, overloaded locations, training gaps or components that are deteriorating more quickly than expected.

They provide the operational discipline needed to manage risks as they arise and give the inspecting competent person useful evidence about the system’s condition and use.
